Title: Phils F430 build diary

Hi all,

I just can't wait to get started on my build, but as I am still waiting for things, I thought I would start my build diary!

Story so far:

I have placed the order for my F430 kit and it's scheduled for delivery around the 22nd Sept, I have ordered the following:
1 x F430 kit, 1 x glass kit, 1 x fake engine and 2 seated kit, 1 x fake calipers/discs kit

I have struck a deal with a guy from Doncaster for a donor car, it's a pug 406 coupe 3.0L V6, the later "d9 210bhp version" 2001 with 88k on the clock and has full leather heater/power seats, cruise, sat nav, premium sound system and all the gizmos!

So now I just need to sell my BMW 330 convertible to help finance the deal, it's on eBay here if you are interested...

And so it begins!!!

I pick up my 430 kit on Friday from Extreme and so I have now started the 406 stripdown!

To remove front bumper, you need to remove these plates from bothe sides..

Now remove these securing bars from both sides, a nut at each end..

Remove these 3 nuts from the front of the car...mine were rusty and very hard to get off!

Remove the headlights.....this nut was a pig, again..all rusty..

Bumper, cross bar and headlights all off...

Start on the wings, rmove the mud shields from the inner wings on both sides, this reveals 3 nuts that hold the wings on..

unbolt and remove..very easy!!

Start on the back..remove boot lid

Remove rear inner wing mud guards

Remove rear seats to allow removal of the boot carpeting...

Still more to do, this took me 8.5 hours to get to this stage, that was doing things very steadily with no rushing.

Looks like your ready to take out the glass. We get national windscreens to take the windscreen out. Costs £40 which is alot cheaper then buying a new windscreen though they can't garantee it would come out in one piece. They got ours out though without a hitch.

Remove the door seal

its hard to see, but you need to remove it with the screwdriver at this angle!!

loosen the rear quarter window seal (cant remove until window catch is removed...

Rear panel can now be removed, this is what that awkward screw looks like

Remove the rear window catch by unscrewing the 3 screw holding it on, you can then remove the window seal

I removed this part hanging down under the rear bumper on the drivers side - anyone know what it is?

Today I plan to remove the rear quarter windows, door
cards, door windows and headlining.

Firstly, remove the seat belt securing nut. to do this
just pull off the adjuster handle with a tug....

This reveals the screw that secures the plastic cover

Plastic cover removed, the seat belt can now be
unbolted

Now remove the adjuster slider metal by removing the 2 bolts.

This now reveals the 2 bolts that hold the rear quarter window on...

Remove these using a magnet to catch them, after this, the windows just comes off when the catch is removed

Door cards next..Remove this bolt

Then pull off the door handle surround

Remove this plug....

then remove this bolt...

and this one, then "pop" the door card off, then remove the inner rain shield from the door

You need to remove this bolt to remove the outer door trim, this then reveals a hole so that you can now remove the two glass rear securing bolts, after that remove the two glass front securing bolts from inside the door, you can now remove the glass.

Then remove the passenger handle, coat hooks, interior lights and then the sun visors. A big tip, the two connectors on the left are for the visors, if you unplug these you will then be able to remove the sun visors without cutting the wires like I did :-(

Then remove the headlining....

I also then removed all the wiring and wire securing clips from the A pillars and the roof.

Thought I would just hang the door on like everyone does!! :-)

I went to see Steve at Pontefract last weekend as we were up that way...he has built an Extreme 355 and now does the DNA 430 kits...very interesting guy!!

Got a great garage with all the tools and bits AND an inspection pit!!

Outside edge cut...I decided to cut the inside like this, as I couldnt get my grinder in....

I then trimed off the excess part when I had removed the back of the roof

Roof not lowered yet, but I had to try the frame!! this is the new version that bolts to the

rear seatbelt restraints.....

hi phil you will have to cut more off your rear wings (old car) to get the new rear quarters to sit down. and the sub frame leg that holds up the rear quarters wont fit in the inner and outer skins.
on this photo the sub frame is in the place where extreme say to put it,

Today I thought I would work on one of the doors and detail that for you guys....

Firstly disconnect the door inner lever

Pull off this pivot point and disconnect the arms

look inside the door and pop off this arm from the lock

A bit of bending will get this out of the door, you can then disconnect it from the door lever

Then undo the 2 bolts that hold the outer door handle on, you will then be able to remove the door lock by lightly prising the top part of this gold coloured piece from the handle assembly

Marking out the area around the handle to cut out

using the supplied "hockey stick" to mark the inner door to cut

all marked up...notice the lower markings are made using the outer side of the hockey stick, whereas the top marking is from the inner part of the hockey stick

B pillar cut, Question: how do you get the B pillar to line up exactly as it did before, as you have bent the roof, so the pillar
has a slight angle now? of does it matter? I have checked build threads and it looks like they have lined it up...how?

A pillar cut, i noticed a small kink appearing just at the top of the lower cut after bending roof...it this correct?

Hi mate, Looking really good!! Before you weld those B pillars and the door extension piece make sure your lines running up through where the window will go are nice and even. It will make the fitting of the windows so much easier. I am completing someone elses car at the moment and this area isnt even so the angle grinder is going to have to come out to attack a painted car Arghhh!  :o

I will get some pics up asap of what I mean.

Also whilst you have tha access make sure that impact bar comes out and the window runners goes in ok. Also (sorry for all the also's!!!) make sure the gap where the window comes out of at the top is even all the way along the top of the door when you weld it.

I have actually used a cable to operate my door handles. Im not saying there is anythign wrong with the extreme method, but any adjustments are very fiddly once its all together. I used a piece of accelerator cable inner and outer to transfer the movement of the handle to the lock mechanism. the outer is fixed to the meatl pug door near the handle then loops round and comes into the bottom of the door lock again where the outer is fixed to the metal door skin. This transfers all of the handle movement tot he lock and means you dont need to weld in the old pug handle or the levers etc.

I found the old repositioned door handle got in the way of the window movement and also the rods werent smoothly transferring the movement as they had too much slop.

Like I said I have been finishing part builds, so yours may be much better. Just thought I would mention this other option. (you do need to make sure water cant get in the cable sleeve once fitted though & that the cable is well oiled prior to fitting)

This is the area I was meaning about being even. If you look at the lip where the door/window rubber sits on, this gets narrower towards the bottom of the B pillar. If you leave it like this, the window gets pushed outwards from the bottom & you cant get it to close properly at the top.

This is a pic of the door from the top. This door wasnt even (gap should be the same as the mirror end right along & all the work at the hockeystick end had to be cut out and re welded again. Not pretty once it has been painted!!

hey Drew...jump in whenever you like with great advice like that!!

Have you got any picks of how you cabled up the door handles, I was also thinking of using cable (having seen the DNA solution)..

Also (im doing it now!!) I had a question above about the B pillar being inline exactly with the body, I am talking about the bit circled...does it need to be exactly in line? if so, how, as, if I try to pull the bottom of the b pillar towards the back of the car, it wont budge!!

Did you prize the two spot welds apart at the bottem of the a-pillar. This should be done before bending of the roof. There located on the car behind the wing mirror suppport. When the roof is done this is then re-welded.

Yes I did, I used a chisel to split the join....if you push down on the roof, the surely that will make the cut off b pillar have a slight angle whatever you do?

Decided to remove the headlight housings today...be careful and remember to unbolt

the header tank mount before you cut the headlight housing away!! luckily, I didnt go

deep with the grinder so got away with it!!

Thought I would have a go at the fuse box mounting tray, firstly, I marked a line
around it as so.

Watching the video, Extreme say, "now mount the aircon onto the supplied header tank
bracket"! I couldnt get it anywhere near, so I removed the aircon mounting bracket and drilled a hole in the opposite end of it

We've fitted a 430 exhaust to the one we're doing at the moment but havn't got it hooked up yet. The butterfly valves work on vacuum. Fitting the f430 exhaust itself, it needs to be hung on rubber hangers. Also i would section off the exhaust from the boot so its still on the outside of the car otherwise your exhaust would be inside the car. Ill update our build dairy soon and put up a photo of ours.

A fellow builder may still have his 360 exhaust, he's building a scud and doesn't require it any more, he let me borrow it to assess one for my build but I choose to build my own system.

The vaccuum is used to provide a second stage non-restrictive bypass, try running the vac valves off the brake servo it may be strong enough to open them up at WOT, this will give the loud distinctive Ferrari sound as you put your foot down  ;D

Did a little more work on the doors, I realised that I had welded the door handle on in slightly the wrong place, so I
cut it off and welded it back on correctly with the extreme mod plate bolted on.

Decided its now time to get the professionals in to weld up my structural areas correctly, so I called on Auto Transformations (who are not far from me...).

They came to my garage and carried out the agreed welding (and more!!) to an excellent standard, this has now moved my project on many weeks in one weekend!!

Rear frame welded into place, the rear plates for the boot floor and back of car have not been done as I am having an original Ferrari exhaust installed and Auto T have come up with a great way of supporting the silencer at the rear, but they need the rear quarters on first to get it right, so that will be a job when auto T return to do more welding for me.
I am also hammerite blacking all the exposed metal to stop any rust when it gets covered with the panels.

The Auto-transformations lads have struck me again :-)!

I got them back this time to sort out the rear end panels and to create an original Ferrari exhaust mounting system, which they did!


Here you can see that they have moved the vertical box section that you would have been able to see through the rear grill....much better!!

Here is a closer look at the Original Ferrari exhaust mountings they have created, its the 2 pins sticking out on either side! They have also added extra strength with 2 extra box sections between the frame and the floor

had to do some more work on my end caps as the kit is ALL about getting the doors right! It seems a large gap between the end cap and door skin, but I cant get it any better. I have shaved off fibre glass where the end cap wraps around the hockey stick, but it still has this gap. Also, the very top of the end cap is odd! I will need to cut this off level with the door skin lip.

I wouldn't worry to much about the gap, as long as your doors line up with the other panels then you will be fine. Once in position I would just use some stikaflex 221 to fill the gap around, smooth off with the finger and dont use any filler. You can paint over the stikaflex fine. This way you wont get any cracking on your doors.

Hi fella,

Just seen your update on Madmechanics.. I would always try and remove metal to metal contact from your exhaust and body.. the vibrations will get transmitted through the whole car.

Take a look at bobbins. Halfords sell them at the back were you can buy bolts and bits. They are used in mini's to go between the exhaust and are only a couple of quid. I've used these on my murci exhaust.

Although looking at the picture it looks like you've got rubber hangers

The system we have done for phils exhaust is the same as the one in our workshop and does eliminate metal to metal contact as the exhaust is hung on rubber exhaust hangers.

I am now just waiting on the return of the drive shafts.I do have to say that the driveshaft extension pieces supplied from
Extreme were too slack to be fitted into the driveshafts and would not have been a tight enough fit. to this end, I am having
new extensions made to more exact dimensions for a more perfect fit as these are CRITICAL to the handling of the car. When I
get these back fitted I will post more pics of the front end suspension mods.

Here are my driveshafts after being modded, top one is ready for painting, bottom one is painted

This is the new Extreme top mount fitted NOTE!! I have since been told that this is wrong, the bearing should be towards the outside of the car (to the bottom of this pic), its simple enough to spin it round and remove a part of the hole for the bearing to sit in.

I have now sent her off to Auto Transformations for bodying up and spraying. This is due to the fact that I didnt have enough confidence to attempt the bodywork myself and, as I have invested a lot of money in this, wanted it to look as close to perfect as possible, I wouldnt be able to do that! I hope to get pics from them as they move the build forward and I will post them here for you guys to see.
