Title: DMAN's 430 BUILD!
Post by: dman1409 on July 03, 2016, 12:47:47 AM
Hey guys!

After many years of lurking on varoious forums and gathering (oem) parts i bougt a donor car to finally start my 430 build! She's a '97 406 coupe with 300200 km on it... I give here fresh engine with just 90.000 km that i have luckally found several years ago.
I have been searching for a '97 donor quite some time because having a '98 model or younger requires a more heavy inspection in the Netherlands adding serious cost and above all, lots of exta hastle...

This is what i am going to do:

- oem glass all around (as for the windshield i might considder a chrysler sebring windshield that i will mill into the correct shape, if oem wont fit).
- no use of wheel spacers. I stribe to use a wish bone construction front and back.
- big break setup (maybe i'll go for oem)
- full oem interior (or exact replica, i have 3d models of the interior)
- engin tuning on a fresh engine with just 90.000 km on it. (Cam shafts with a more agressive profile and maybe a lighter flywheel etc etc to get more grunt, horsepower and zippy reving).
- Race clutch and gearbox refurb.
- oem exhaust system with valves operated from the manetino button.
- completely solve the engine heat issue(!) which might mean placing (custom) radiator(s) at the rear end of the car.
- I am considdering doing a vlog on youtube also as that gives an extra dimension to the build.

Before I start this build I would like to thank all you guys on this forum for the treasure of information you have created and being a great inspiration till this day!

Below are some pics of my donor. I cant wait to get the grinder in!
I hope u guys enjoy this build!

Today i just got a nice basic 150 amp mig welder .... I also got 2 speedglass welding  masks (one with ventilation) and a ventilated face protector for just 100 euro!! It was a very lucky find as it all still works perfect with a new battery and filter in the belt!

Aaah thanx a lot Guys!! Can't wait to see what you guys have made with my own eyes!!

Today i'm cleaning out the garage and get all tools cleaned and sorted... In the past days i have been working on my side mirrors hinging system.... Below are some pics of that..

I'll give more explainatiom of what i'm doing here this week when i get the part done... I will do a short video of how to make these parts ...

Had a few hours on my side mirrors today. I am making a swivel system with 2 5mm alu plates... It was quite a tough job to get all the holes aligned properly... The centerbolt is just temporarily for allignment... That bolt will be replaced with a hollow bush in order to run the cables through... I will have the bush made by a the local blacksmith. He will press the bush in with a special machine.. I explain more about this tomorrow when the part is done..

If anyone needs a template of the holes leave me a message here..

Cheers!

For this part of my build I wanna give a big shout out and many, many, many thanks to Phills99!! You are a legend!! He did a very detailed thread in how to prep the pug!!!! It saved me sooooooooooo much time!!! Thanx phill!!!!

Here is the link to his thread: http://www.madmechanics.com/forum/build-diaries/14865-phils99-extreme-430-build-thread.html

Had a good day on the car today in 30 degrees sunshine!! (Was sweating like a friggn pedofile in a kindergarten though) I really get the butterflys in the belly now!! It is really happening!! Pretty standard stuff but here are some pics below...

Front bumper off

Great sewage pipe construction from the previous owner!!

Rotten area.. I seen the blisters when i bought it.. Didnt think it was that bad. However, that area needs to be bashed inwards anyway so i'll weld in new plating thats folded inward for the air scoops in the side later on..

Hi guys! Another good score today!! I got all the OEM internal door parts like the guide rails for the side glass, cable loom, oem doorlock, oem door hinges, inner rubbers, red door lights etc. I also got the motors an inner door hinges!

I needed these parts befor i can start my build, because the most important part of my build evolves around the glass. The last parts i need for the door are the outer rubbers, the large inner door rubber and the door cards...

After i have the A and B pilars (tacked) in place i need to adjust the curve of the A pillar and reposition the B post to the correct spot. In order to determine the correct roof line i wil use the oem window strip that i lay on top of the oem quarter glass and then place it on the quarter. Below is a picture of what i mean.

(http://i1113.photobucket.com/albums/k507/Dman1409/glass/16442EAF-317B-4AE6-849C-1BB9545C026A.jpg) (http://s1113.photobucket.com/user/Dman1409/media/glass/16442EAF-317B-4AE6-849C-1BB9545C026A.jpg.html)

(http://i1113.photobucket.com/albums/k507/Dman1409/glass/DBCD2AAD-2242-4C5C-9D01-EFD1DE3F30F0.jpg) (http://s1113.photobucket.com/user/Dman1409/media/glass/DBCD2AAD-2242-4C5C-9D01-EFD1DE3F30F0.jpg.html)

As you can see, the bottom part of the quarte matches the shape of the oem quarter glass, the top part matches the roofline of the pug, which is more rounded. I will have to adjust the quarter panel as well as the A-pillar to get the correct shape.

(http://i1113.photobucket.com/albums/k507/Dman1409/glass/E564AE11-08C4-4089-A0DA-406F0A48AC48.jpg) (http://s1113.photobucket.com/user/Dman1409/media/glass/E564AE11-08C4-4089-A0DA-406F0A48AC48.jpg.html)

What do you guys think of the route that i'm taking?

Cheers!

I forgot to mention that i have made a paper trace of the mountingpoints of the oem door. I did this to have a guideline to know where the mounting holes and bolts go.. When i get to the point of building the doors i'll do a more detailed explaination of my plan.
Unfortunately an oem door wont fit the pug.. So i have to work with the pug door.. But i think it is very doable..  Ofcourse it takes time.. But i dont mind..

Below you see the pics of the paper trace and details of the oem door..

Wow, I've just listened to the Rs4 high revving engine on youtube, that would really be something. Until now, I'd been thinking or the Audi V10 S6 engine (check this one out, 20 seconds into the vid https://www.youtube.com/watch?v=s0zHWoNaa6s (https://www.youtube.com/watch?v=s0zHWoNaa6s)

Hey guys! As you might know i have been on a kitkar road trip to the UK! It al started when i red a post by 4u2nv that he had a 430 tail gate glass laying around in which i was interested.. He told me he needed a center console and a steeringwheeel airbag cap.. So i made these for him in exchange... While making the parts i thought i might as well go pick up the glass myself and visit a couple of builders to learn more before i start my build! So i called one of my best mates and asked if he wanted to join me... Ofcourse he was down!!

So on July 28th i got on the boat at Ijmuiden (Netherlands) to Newcastle. Had great fun and loads and loads of beers and a big steak on the boat..

After a short night's sleep, my mate was snorring soooooooooooowwwww loud!!! I think i was better off sleeping in the engine room of that ship!! Next morning, after a shit, shave and shower accompanied with an itsy bitsy hangover we got off the boat on our way to JD who lives Durham! (First time driving left in mu life!!) in my opinion JD has built the the best peugeot 406 kit out there! He is a great inspiration for me on the this forum and i just had to see his build with my own eyes!!
Boy ow boy that vist was well worth the trip!! It was soow cool to finally meet like minded people to whom i've been talking on the forum for years!!  I'm the only nutcase in the Netherlands building a ferrari at the moment so it was very nice to talk to someone who actually understands where you are talking about. The amount of stuff that i've learned in one afternoon is amazing!

Below are some pics and videos of jd's build!:

Kitcar road trip:

After a grear afternoon ar JD's in Durham (one more vid below)we drove off down south to Dewsburry to buy some ferrari parts of a small scrapyard... (one rear light and a rear bumper grill) we had a tough negotiation with the dertemained Indian guy ... I ended up threatning him that i would rub my naked bum over the door knob of his office if i didn't get my parts for the price i wanted... The scary part was that he was actually still considdering keeping them before giving in!!
After loading the parts in the trunk, we got some beers and steaks at Frankie & Benny's....  The funny thing over there was that they had an Italian language course over the toilet speakers!!! ........ .........Both me and my buddy are fluent Italian speakers now..............

https://youtu.be/bqnsqaxL7Xs

After dinner we drove further south to Colcester, wich is about a 20 min drive from eurospares where whe where going to buy more Ferrari parts the next day.. The most important reason we went to Colchester was the fact that 4u2nv lives there. As mentioned before he had a 430 tail gate glass he wanted to give me in exchange for a 430 center console and airbag cap that  i replicated for him of Oem...
We arrived late around 00:30 am at the Hotel in Colchester, however 4u2nv (Chris) was there to welcome us! It was great to meet a forum member! Esspecially when he, litterly within the first 30 seconds we met, grabed my phone out of my hand to look up an escort site for us!!! We loved the guy allready!! (Except for the fact he looked up some old dirty grannys with an anger management problem).

After a good night sleep  (my mate finally stoped snorring after throwing like 24 pillows to his head) shit, shave, shower and english breakfast it was time to visit Eurospares!!

Me and my mate just walked in and told the man (turned out to be the boss)  behind the counter i was from Holland and i had a list of parts i needed... Lay back as he was he invited us to come over to the back and have a look... What an amazing company!!! It is like a frigg'n candystore!!! Soooooooow many parts!!! Below are some pics!

Uk kitcar road trip:

After my vistit to euro spares we drove towards the east coast of the UK to visit Alex360 to look at his 360 and hear about his experiences during the build... The car looks stunning! He gave the side skirts and the tailgate the stradale look! He also used an original 360 exhaust... It is amazig how it makes the pug engine sound! He really took the extra mile there! That is what makes a build extra convincing imo!

Next was to drive back to Colchester to pick up the f430 rear glass at chris's place... I just came to realise we where so bussy talking cars and parts i did not take any pictures! After loading the glass and all the car parts we went out for dinner... After that it was time to find a hotel.... Unfortunately that was impossible! We called EVER hotel in the Collchester area and everything was booked! After driving and calling around for several hours, Chris became the hero of the nigh by asking his mum if we could stay overnight! That was one problem solved! Chris's mom is the sweetest women ever! She really made us feel welcome!
That same night Chris informed us that the ferry crossing in Dover was a mess... It took people 30 hours to cross due to safety checks by the French police, so we had to stay another night! So we gone clubbing in Collchester...we've seen the sun rising ... Lol... After a short night sleep i checked the news on Dover. The situation was still the same... Long, 6-hour, traffic jams and massive delay at the port so we desided to stay another day so we visited Lancaster Ferrari!

After lancaster ferrari we got back into a hotel. After a nap we went out to Collchester again... Chriss told us about a good steak restaurant...

(http://i1113.photobucket.com/albums/k507/Dman1409/Kitcar%20road%20trip%20UK/107FC166-3748-46B4-99FE-F8F96DBD3CD0.jpg) (http://s1113.photobucket.com/user/Dman1409/media/Kitcar%20road%20trip%20UK/107FC166-3748-46B4-99FE-F8F96DBD3CD0.jpg.html)

THE MAN WAS RIGHT!!!

The next morning, after a chat with chris at our hotel, it was time to head back to Dover. All traffic jams where solved finally!! Whe had no delay what so ever! And within 3 hours we arrived in France...

Ok guys... Now its time for some updates... Been doing a lot of grinding, chopping, puzzling and thinking on my test donor... I'm really happy havig the extra donor because i can work on it "with more guts"... A mistake isn't the end of the world. That gives more confidence and the ability to try different stuff...

Roof cut out
(http://i1113.photobucket.com/albums/k507/Dman1409/donor/E2077043-C9CB-4AF8-8711-FE95AB050DA1.jpg) (http://s1113.photobucket.com/user/Dman1409/media/donor/E2077043-C9CB-4AF8-8711-FE95AB050DA1.jpg.html)

Prepping the B-pillar cut!
(http://i1113.photobucket.com/albums/k507/Dman1409/donor/DAE86F2E-B397-43A4-A1C2-336352AD26F2.jpg) (http://s1113.photobucket.com/user/Dman1409/media/donor/DAE86F2E-B397-43A4-A1C2-336352AD26F2.jpg.html)

Made the cut tacked the b-pillar in place on one side an trial fitted the rear frame...
(http://i1113.photobucket.com/albums/k507/Dman1409/donor/717C314D-922C-4593-90FA-90113FD9C7F1.jpg) (http://s1113.photobucket.com/user/Dman1409/media/donor/717C314D-922C-4593-90FA-90113FD9C7F1.jpg.html)

My plan is to create the original roof line using the oem rear quarter window and the side moulding strip...on the pic below you see what i mean... I explained my method in a video earlier in this thread. In the next post i'll try to explain the steps i'm taking to make it work..

First i adjusted the part of the rear quarter where the rear glass sits on...i filled up the void using upol-b which is a fibreglass paste... Nice stuff to work with..

(http://i1113.photobucket.com/albums/k507/Dman1409/donor/6A624EEA-99BE-4428-92FF-ED17944F8B6C.jpg) (http://s1113.photobucket.com/user/Dman1409/media/donor/6A624EEA-99BE-4428-92FF-ED17944F8B6C.jpg.html)

Next was to sand the lump of paste to line it up with the surface... The ridge obove the quarter window has to be filled also but i'll do that later on to have some playing room during the process..
(http://i1113.photobucket.com/albums/k507/Dman1409/donor/45429B88-159D-44D4-A768-2E636EC7D15D.jpg) (http://s1113.photobucket.com/user/Dman1409/media/donor/45429B88-159D-44D4-A768-2E636EC7D15D.jpg.html)

In order to further alter the A-pillar i removed the upper skin ( the top out of 3 layers). I did this by drilling out every single spotweld using a 3mil dril first and a 9mm drill afterwards. With a pit of prying with a screwdriver the the top skin came off nicely...

To be continued...

Had a nice day in the car today... Been Working on the inside of the door ... I made all the brackets to fit the oem electric window motor and guide rails.. Till now it's a smooth operation.. The carton template and all the oem parts help a lot in the puzzle... Tomorrow i think ill be able to put the glass in and do a test run... The only hazard is the metal bar on the front of the door that holds the door open... I grinded the end off because it was in the way of the fron guide rail when the door is closed... Other then that im pretty happy so far...

Big milestone in my build! Got the window glass working!!!! Everything is loose still but i'm 99% sure i'll get it working! It fits well i the door and i think it is easyer to install then the audi glass as long as you got the paper trace of the inside of an oem door.. If anyone wants it, im happy to make another one and send it over.

Cheers!

Had a few hours on the car today...

I've shortenes the door and welded the hockey stick in and mounted the fibreglass cap on the end of the door. Now i was able to dry fit the quarter panel and fully close the door at the same time..
Next i layer the quarter window in to see how the glass was aligning

(http://i1113.photobucket.com/albums/k507/Dman1409/glass/E84D5F2B-56A2-409F-9B6F-DEE1064588A0.jpg) (http://s1113.photobucket.com/user/Dman1409/media/glass/E84D5F2B-56A2-409F-9B6F-DEE1064588A0.jpg.html)

After adjusting the lower back bracket more inward the door glass aligned better to the quarter glass...

(http://i1113.photobucket.com/albums/k507/Dman1409/glass/F10576D6-80C1-4813-A249-0D4DD2E34842.jpg) (http://s1113.photobucket.com/user/Dman1409/media/glass/F10576D6-80C1-4813-A249-0D4DD2E34842.jpg.html)

Almost there! Just a bit more tweaking....

(http://i1113.photobucket.com/albums/k507/Dman1409/glass/8907D45C-801C-4684-9919-52FE3CF13731.jpg) (http://s1113.photobucket.com/user/Dman1409/media/glass/8907D45C-801C-4684-9919-52FE3CF13731.jpg.html)

And now we have a perfect allignment!! BOOM!!!

(http://i1113.photobucket.com/albums/k507/Dman1409/glass/749F2765-8C19-4D5C-AA1A-BE02EFC3D77C.jpg) (http://s1113.photobucket.com/user/Dman1409/media/glass/749F2765-8C19-4D5C-AA1A-BE02EFC3D77C.jpg.html)

There are still 2 problems i have to solve...

I have to remove a little of the area between my fingers..

(http://i1113.photobucket.com/albums/k507/Dman1409/glass/DA8A7059-CB9E-4A5A-9221-7BC18FE3EF41.jpg) (http://s1113.photobucket.com/user/Dman1409/media/glass/DA8A7059-CB9E-4A5A-9221-7BC18FE3EF41.jpg.html)

The part that guides the door in different opening postitions is also a little in the way of the guide rail... I hope it will go around it but i think i have to move that thing down...

(http://i1113.photobucket.com/albums/k507/Dman1409/glass/D8B39F0F-8A2E-4F46-9938-2A05A0B81CA8.jpg) (http://s1113.photobucket.com/user/Dman1409/media/glass/D8B39F0F-8A2E-4F46-9938-2A05A0B81CA8.jpg.html)

Tomorrow i'll be looking at that...

Cheers!!

Thanx mate...

Been tweaking the window bit more today... But now i have come to a point where i need to contunue on my fresh donor...i need the quarters perfectly fitted in place to be able to permanently weld in all the brackets that hold the window motor...

I think i cut off the entire A pillar - b post section when i have the quarters fitted in place... Then allign the glass correctly... Then adjust the A pillars an weld them back on the car...

Some pics of today...

(http://i1113.photobucket.com/albums/k507/Dman1409/glass/7B68B036-0A5F-4844-98D9-5F3129970289.jpg) (http://s1113.photobucket.com/user/Dman1409/media/glass/7B68B036-0A5F-4844-98D9-5F3129970289.jpg.html)

(http://i1113.photobucket.com/albums/k507/Dman1409/glass/FC551EA7-A800-46AA-88E0-EAEAE096DEF0.jpg) (http://s1113.photobucket.com/user/Dman1409/media/glass/FC551EA7-A800-46AA-88E0-EAEAE096DEF0.jpg.html)

I think i try one last thing... And that is cutting out the a pillar completely. I want to cut it below the horizontal edge and round towards the dash.. Then i move that piece towards the back of the car and weld it back in... Then i can fully adjust the A pillar perfectly to meet up with the strip i think...

In order to allow the guide rail to sit in the correct angle i had to cut out this section of the door

(http://i1113.photobucket.com/albums/k507/Dman1409/glass/FC2EA056-CDE7-4E46-A401-173DA30DEF05.jpg) (http://s1113.photobucket.com/user/Dman1409/media/glass/FC2EA056-CDE7-4E46-A401-173DA30DEF05.jpg.html)

Next was to reconstruct to lower part of the door and move the hinges towards the front of the car...

(http://i1113.photobucket.com/albums/k507/Dman1409/glass/E54B6ED4-F827-4962-A596-73D30545317D.jpg) (http://s1113.photobucket.com/user/Dman1409/media/glass/E54B6ED4-F827-4962-A596-73D30545317D.jpg.html)

I cut out that area to be able to reposition the door hinge rorrect..

Hey dman, I can tell this is going to be another fine example just from this build diary.

Great road trip diary, looks like the lads over here were willing to offer some good old English hospitality (plenty of beer). I have relatives who own Ned Kelly's in Den Haag so I know what all night drinking can be like over there.

Looking forward to more of your build updates.

Welded in the "extra corner" on the lower front end of the door for the guide rail to sit in.. The welds arent to pretty but it is strong now...

Now i'm able to place the front guide rail in the correct postition... Next is to weld in a large massive steel spacer between the top door hinge and the top-front of the door, in order to allign the upper and lower hinge to allow the door to open smooth with no tention/stress in the hinges...when this is done it is time to cut up th blue donor!

The check strap was in the way so i had to remove it... The hole that is there i want to use for funning the cables

Cheers guys!

Hi guys! it has been a while sinse I posted here... been bussy with a new stratup which consumed all of my time... my hands started itching again and started "reading" back into my project again...

I was checking out gauge cluster options... an oem cluster costs around 2.5k and is hard to get functional/accurate. So I thought i'd go digital! i'm thinking about using a samsung galaxy tab S2 in combination with the app "Real Dash". It is a relatively cheap solution and gives the car a more modern look as most new cars have digital screens in their dash these days...

Some pics below:

(http://i1113.photobucket.com/albums/k507/Dman1409/interior/IMG-20181111-WA0016.jpeg) (http://s1113.photobucket.com/user/Dman1409/media/interior/IMG-20181111-WA0016.jpeg.html)

(http://i1113.photobucket.com/albums/k507/Dman1409/interior/IMG-20181111-WA0018.jpeg) (http://s1113.photobucket.com/user/Dman1409/media/interior/IMG-20181111-WA0018.jpeg.html)

(http://i1113.photobucket.com/albums/k507/Dman1409/interior/IMG-20181109-WA0041.jpeg) (http://s1113.photobucket.com/user/Dman1409/media/interior/IMG-20181109-WA0041.jpeg.html)

I am going to mount it on a plate and make a surroud that exactly fits the dash... i think about using lead slabs to bend in the curves of where the cluster would go in etc. in order to create a plug for a fibreglass surround.

I am planing on puting some of the peugeot gauges/warning lights etc on the sides..

What do you guys think of this idea?

Have you looked at the race technology dash2?
They have warning lights and you can programme the dash for warnings if you wanted.
I'd be interested to see a picture of the setup you mention.

Ah sorry. I misunderstood what I read.
Not an app but a full on digital dash, nothing like Ferrari. I think they use them in the Ariel Atom and some Lotus.
I've used them on race bikes (zx10's) as you can put full Datalogging through them

Realdash looks good,

I've been using this on my dash, in front of the 406 coupe instrument panel, fits well using the iPad mini (although this pic is not of the ipad mini):

With the the Supercars Speedometers app (handy MPH, as my car is in Kmh imported from Ireland, and not accurate anyway because of 19" wheels, also found the visual and sound alarm for over a preset speed limit useful). Only issue is it obscures the fuel and temp gauges.

It would be rather brilliant to have data on temp and fuel feeding into an app like Realdash, so I'm keen tyo see how you get on.

hi Brian! thanx for the input. real dash actually has temp and fuel fed in.... the only issue is if the OBD sends the info about temp and fuel etc... do you know if it does? or anyone else?

Maybe someone can correct me if I'm wrong, the Peugeot 406 coupe (my 1999 model) outputs OBD1, which doesnt have all the sexy stuff OBD2 has. Its mostly error codes, so not much to play with. I was looking into gear change data, to wire an LED showing gear number, into the instrument panel and a few other things.
