Well, I thought I'd start my build diary as I know I'll be asking many questions along the way  :). I've been looking at kits for about 5 months and finally chose the Extreme 360 based on their reputation. I've already bought my 3L V6 Pug with black leather interior and have dropped it off at Extreme for all the welding to be done. I haven't got any welding experience and wanted to make sure it is done properly. If this project goes well then I think my dad is going to want one built next year before he finishes work overseas. I've never taken on something this big before but having watched the DVD and found this site feel much better that I will be able to cope. Here's the donor car:-

Yesterday I went over to Extreme to collect the car and panels. It was a long day but it was good to finally see it in the flesh. There are many panels and bits of metal and seeing the car stripped made me very nervous. After my night shift I watched the build DVD again and felt much better. Going to spend 5 hours on Friday on the door so I'll see how far I get. The car was returned like this:-

Right, Well today I stripped the front end of the car and test fit some of the panels just to see where things are going and how. The pics below show how the car is now. I was planning on selling most panels but the front bumper took the brunt of my anger when all the rusty bolts started to snap. There was just no way the front bumper was coming off without breaking and had a few cracks anyway:-

I also removed the front headlights, wired up my new 360 rear lights and took the air filter off ready for the new custom one. Am I right in thinking that the plastic wheel arch lining needs to come off as well?

Also, I test fit the roof skin and it may be just me but it's about an inch too wide and looks way too long as it overhangs the boot hinge brackets by about 10 inches. Opinions welcomed:-

Have you tried sliding the roofskin down the front so it meets the end of welded on plate? you might have to trim the edges on roof as well...most of this will be explained in the DVD if you need help.

Yep the plate at the top of the screen is so you can move the roof skin forwards (the whole screen moves forwards and down to give a shallower rake. The tabs at the front of the screen are for locating against the A pillars. The whole front bit should drop nicely in place when it is moved forwards. Once bonded in place (Dont bond ANYTHING until all the panels are lined up perfectly BTW) the tabs can be cut off. I also believe the rear of the roof skin is left slightly oversize so you can get a good gap between it and your bootlid once that is mounted.

I noticed the bottom of the A-pillars hasnt been cut, just pushed over? Is this something new on the dvd (seems a better way of doing it), I thought they used to cut a slot in the base? I havent got the new dvd yet.

Yeah, no cuts in the bottom of the a-pillars and no mention of it on the DVD. It seems that you line the roof up with an area near to the back seats and just push. I pulled the roof forward and it looks like it will be a perfect fit once the tabs are cut off allowing it to sit properly. I'm still working on the doors at the mo as I can't seem to get the door glass out. I've read that there is a bolt that can only be accessed from the outside door skin and think I have missed this. Once the glass is out and the door is shortened how does the new glass go back in. Presumably the runners wont fit as the whole window mechanism will decrease in width?

Well an update so far. The doors are now stripped and ready for the dry fit of the door skins. I'm also stripping the front end but have an issue with the metal bars that support the wings. They go from the suspension points down to the front mounting bar but my air-con system sits way too high as does the radiator. I'll post some pics later for advice.

I also bought some Fiat Coupe clear side repeaters for £5. They are exactly the same as the 360 ones but a 1/10th of the price and fit directly onto the pug connectors!!  ;D

Radiator needs disconnecting at the top (botton stays where it is and pushing back and new brackets fitted, carnt find any pics but they are bent to come back on then selves and have a slot cut out in them, You also need to cut the headlight surround out.

Well, it has been a while since I've posted so just though I put on a quick update. The past few weeks I've been doing minor things like moving the battery to the boot and moving the parts in the engine bay that get in the way. I have managed to dry fir the door and rear wing:-

I still need to do a bit of work on the shut lines but ran out of time due to the weather.

This photo shows how the rear section sits at the back. I think I need to cut the box tube back about an inch as the wing doesn't sit flush (see 2nd pic down) and forcing it over the end just causes damage:-

I found that i had to cut and fill a small hole in the side of the wing (by the petrol car) as even when I hammered it in for the side vent to fit into it didn't go in far enough. Once the hole was cut it did give me the chance to fill the cavity behind with foam to help later with sound-proofing :-)

I'm also still waiting on the bumpers and a few other parts to be delivered by Extreme. I've sent them a message but no reply yet. They were going to be ready last week so if any of the staff get to read this can you send me a quick update. Cheers  ;D

Well, it's been a while since my last update but I've been waiting for the front and rear bumpers from Extreme. Damien came over himself today to deliver them and appologised for taking so long. In the mean time I've just been doing little tasks getting the car ready for the bonding stage and dry fitting the kit. I managed to put the wingmirrors together by bonding a bolt into the main until and then drilling through the other one allowing it to still swivel. I'm not going to bother with having them electric as the passenger side one didn't work in the first place and there are far too many wires to try and fit through the tint wing mirror base  :)

I also marked out the point for extending the rear wheel arches. I went through 2 angle grinder disks doing this (not sure why) and still need to make some of the edges safer. I also started on the fuel pipes and now have all the parts so I can fit the fuel cap. I'm going to do something similar to xPert360 by keeping the fuel cap on the same side as the 406.

Now that I have done this I can start getting the measurements for the wheel spacers. These will take a few weeks to machine so I want to order them now Tse are the wheels I'll be using:

They are 8.5x19 front and 9.5x19 rears. I'll be ordering 235/35/19 and 265/30/19 tyres for them.

Well, I couldn't avoid it forever so have finally decided to try some welding. As it turns out, there is a reason why I dont do this for a living!!  :) I only bought a cheap welder so I could practice and eventually started to get the hand of it. I've been watching some online tutorials to try and get an idea of what to do. I started by getting the door handle secured and then moved on the fitting it to the door. I found that my welder, even on the lowest setting just melted through the metal of the door skin and handle. I presume that this is just because the metal is so thin or am I doing something wrong. I'm so glad that I paid Extreme to do all the bodywork as i would have built a death trap!! In the end I managed to get a few good welds that held it all firmly in place and am happy with the end result. It may not be neat but it does the job and will never be seem again. Whilst there I looked at removing the rest of the impact bar from the door. Are they just held on to the door with then weird semi-soft compound that I can just cut through or are there any hidden bolts that I can't see.

at the front end try to remove the whole bracket that the impact bar connects to as the window will hit this  and stop it dropping down fully. i managed to get a recipricating saw in there with a long blade was difficult  with all the new door skin on so best to try and do it before.

Big thanks to Damien who delivered my front and rear bumpers last week. I've also come to an agreement with him about some calipers and the 2 seat conversion so will hopefully be able to pick that up when I get the glass pack. I managed to cut the holes and fit the rear bumper this morning as well as do some more work on the fuel pipes. I've also fit the engine cover using hinges from a Volvo 440. I found that they needed hammering at the top to bend them back a bit in order to get a decent fit. Without this the cover hangs over the rear bumper section. It is really beginning to look like a 360 now! I also drove the car around the compound just to keep things ticking over and discovered that I need to put some oil in it as it is virtually dry!!

I would be tempted to add some sort of extra support to those handles though. The weld maybe doesnt look too secure from those pics. There is nothing stopping you putting some strips over the edges and pop riveting them rather than welding. Or maybe grind the surface & spread fibrefill over the top to bridge across. If that comes loose once the door is bonded over it will be hard to fix.

Try practising on some offcuts, but it may be a little easier if you overlap the metals rather than butt joint the edges.

on the next door, cut the lock out using a wedge shape getting smaller towards the lock. This way when you weld the whloe lock further forward it automatically over laps the material.

What I found was doing a few spotwelds when you are welding thin sheet metal, that stops you from blowing through the metal. Dont try to make a continuous weld until you have mastered welding, just join your spot welds up for now.

Yep that technique works well, just make sure the spot welds are getting through both bits of metal & not sitting ontop of the metal.  Thin sheet is the most difficult to weld & butt jointing is even more difficult.

(Welding the thick box sections on the rest of the build is a breeze compared to what you are trying, but its good that you got the structural bits done by a pro, with you having no previous experiance)

chris, I think your lock is too far in. Imagine where the 360 latch will be and wher you drill the hole for the link rod in accordance to your 406  lock. The rod that you have to make is going to run diagonally in your case. This is not good and you run the risk of the rod coming off. If this happens ater bonding, you will need a new door. The lock should be directly inline and below the 360 latch so the link rod is at 90 degrees. I post of pic of one of the cars Ive done.

ok......here you go Fox. Notice the latch is right at the edge of the door. You cant see the hole you need to drill but its right at the top of the hinge mechanism.

Now look how close my latch is to the edge of the door cap. Even so, Ive trimmed some of the edge of the door cap. You may not need to do this tho, as ithis is just me.

I too had to do what drew said and welded a strap to the front of the 406 latch for stability where the cut was not angled enough.

How do you know to knock the hinges back??? Maybe the light panel and rear bumper may need packing out instead. You need to dry fit everything and align everything up and secure with screws. The rear engine cover should be right where it is. If your doors are too far forward thenyour quarters must be pushed forward to match. This in turn will bring the bumper and engine cover in and youve done the right thing, but if its the other way, you will need to pack everything out towards the rear of the car. Hope that makes sense.

Well, I finally managed to get one of the door totally finished, including the locking mechanism. My new wheels and tyres arrived so in the dead of night I moved them into the garage. The next day.......................... my garage had been broken into. They have taken my leather interior, alloys and welder!!! Someone must have seen me moving them as they left all my other tools, bikes, car etc. They cut through the padlocks and cut my alarm wire before it could trigger so must have known what they were doing. Just going through my insurance company now but can't do any more work as I need my welder back.

I've now ordered a new alarm system and the most heavy duty garage locks I could find. This has probably set me back a few weeks whilst I sort everything out. However, that should give Damien enough time to post my door hinges out. I REALLY need them to test the door!!!

Back again!!! I've finally got some of my tools replaced and Extreme have at last sent me the door handles. I've welded the windscreen strips in place as I had missed these before. They weld about 1 inch below the new roof line metal plate so not sure how this will look from the inside.

I then welded the hinges onto the new brackets:-

I found that with the hinges back in place they rubbed badly on the wireloom that runs across the rear of the engine bay. I had to make sure it was well out of the way before the bonnet went on. If its not clear then the bonnet wont close all the way down.

I also had to trim the bottom of the hinge slightly so it fits and have put a bolt through the bracket and hinge for added security.

I then bonded my door handles in place so I could leave it to set overnight:-

The door are going to be bonded this week and then it shouldn't be long before the kit is on!!!

Well, the crappy rain has really made things difficult moving the car in and out of the garage and trying to get a cover on it. However, I managed to bond both doors on today. I fiddled with the locking mechanism after some of the replies above and managed to get it working perfectly. I would advise anyone doing the doors to start with the passenger side in case you make any mistakes. That way when you come to the drivers door it'll be much quicker and easier.

Door now on and strapped up whilst it dries. The lines are looking pretty good here and will only need a small bit of filler to make it look like a 1 piece:-

My bonnet hinges broke today as it looks like my welds were pretty poor. I think I've had the setting turned down too low so am gonna have to do them again this week.

Tried to do a bit more work today but with my boiler needing fixing and my dads 928 having to go to the garage I didn't get as much time as I wanted. I got a bit more of the front end on but am having real trouble with the bonnet hinges. The off-side hinge is way too high and I can't seem to lower it due to the engine mount. I'm going to have to have a bit more of a look at it so see where I'm going wrong.

The gaps aren't the finished item as I ran out of time. The wings are only lined up with the door and not the bonnet at the moment. It's worth getting the bonnet on first so you can line the wings up correctly with the doors.

Well, it's been a long few months since my last update. During that time the car has mainly sat in the garage whilst I moved on to other things and my dad moved back to Africa to carry on working. We are now selling the Porsche 928 and a Jag Sovereign 4.0 sport to make some room for the new Range Rover. Kevin at Auto Transformations has very kindly taken the car off me to finish it as, like most people, we started it and then moved on to other things. I've learnt a lot doing this build and will be building another when this is finished. These are the photos of how things are moving along:-

Suspension is on order but it's a bit rubbish there is only one supplier. MR2s have loads of options for suspension kits but since the Pug needs such a big drop you have to buy this kit. Oh well.

starting to come together for you. Note that the front end will have to come off for you to do the front suspension so dont bond anything yet if I were you.

The front wings and bumper have been bonded together. However, it has been done so that the whole 1 piece comes off in about 5 mins. It looks just the same but is better than bonding it straight on as it makes getting to the engine easier. Also, if work is required on the suspension in the future there will be no issue with the wings being bonded and unable to remove them.

The car is now out of the paint shop. Here are some pics of it on the transporter. The suspension kit has been delivered but extreme say they have no glass kits in stock :-(

looking great. ,make sure you are aware that ya gonna have to cut the inside inner arch alot and knock in about 2 inches right down near the cill and plate over. Its a bugger to do after paint. be carefull when welding back  those cuts.

Yes there is some modifacations to be done under the arch which we are aware of. With Chris's car we have fitted the new designed suspension setup which has only been available for the past few weeks from dampertech and extreme. This new kit moves the complete hub out by extending the driveshafts and also extends the wishbones outwards (aswell as back like before).The suspension topmounts also no longer need to be cut and new holes drilled, as new adapter plates fit into the original fixing points and moves the top of the suspension backwards and outwards. All this means the spacers on the front can be alot smaller then before. As far as we are aware extremes new demo car and Chris's car are the only 2 cars so far to have this new setup fitted. We'll post some pics of this new setup soon. :)

ah... therefore less throw in the arch because of the pivot points giving a lesser arch of travel. Looking forward in seeing this as it has to be the way forward. TBH it was a mare on both my car and Alien1's car but worked out in the end.

I lengthened my own drive shafts for another project, although they are finished, I'm still going to get them balanced.
 They were lathed with an interference fit then ARC welded, turned back down and zinc sprayed for protection. just don't want to chance any vibration

Still got the spacers to go on (suspension is fitted though) and I'm not sure the wheels are right. Will make my mind up when I see it in the flesh and may sell them and get something darker.

If you do swap them, consider going wider at the rear if you can!! The car looks really good, would be a shame to have it look so good & it all be given away by thin wheels when following it. Most standard wheels are all the same width all round, this is a massive givaway of a replica. You have gone to all the trouble of cutting the roof & getting it all as accurate as possible, dont let it down with skinny rubber. With spacers on it will make it even more obvious.

Stand a good 20 or 30ft away from the car at the back and crouch down a little then see how the back wheels look.

About the wheels, i agree wider on the rear would look better. If you do decide to change your wheels, do you like the black / silver combo on wheels ? - like the ones on xperts car, think the black/silver rims look really good on a white car.

Wheels have been powder coated to suit the car better. At some point I may go for wider rears but budget constraints at the moment mean I've got no more room to change stuff. Hopefully looking to complete by the end of this month :-)

Do you mean the boot seal? We used a boot seal from a mk2 mondeo for chris's car.
